I'd replaced 20Gb HDDs with 40Gb HDDs in iPods about a year ago. It's not even remotely difficult to do, just pop the cover, take the old drive out, plug the new one in, pop cover back on, plug it in and do a "restore". Bang, off you go with more storage. Availability of a bigger dual-platter drive doesn't make any difference to things other than the final capacity. The catch is that 1.8" drives are 3.3V while 2.5" are 5V. If Rockbox ran on the iPod 5.5G, I'd buy an 80GB one.  As it is, my iRiver H140 is full, and I'm thinking of buying a (discontinued) iPod 5.0G 60GB, now that I know it's expandable (froogling it, I see the 100GB drive advertised for about $210).  But I'd rather have the 5.5G; I do wish Rockbox would hurry!  I'd upgrade my iRiver, but the 80GB drive for that is rare and expensive.<br><br>Julian, 2.5" drives are cheap, but you really want a player that big?
